Die Gap

The narrow opening between the inner and outer rings of a blown film die, where molten plastic is forced out to begin forming the bubble.

The die gap is the annular slot at the top of a blown film die through which molten resin is extruded. It is typically adjustable and measured in thousandths of an inch, often somewhere in the range of 20 to 100 mils depending on the resin and target film structure. As the melt passes through this gap it takes on the initial wall thickness of the still-molten tube, before being drawn down and stretched as it rises and the bubble inflates.

Die gap has an outsized influence on how a film behaves downstream. A wider die gap generally allows higher output rates and can improve melt strength and bubble stability, but it also increases the polymer's residence time and can affect optical properties. A narrower die gap produces a thinner initial melt curtain and is often used when a customer needs tighter gauge control or specific drawdown characteristics for a thin gauge film. The ratio between die gap and final film thickness, known as the drawdown ratio, is one of the core calculations process engineers use when setting up a run for a new product.

Die gap is set mechanically on the die itself and is one of the few extrusion variables that requires a physical adjustment or die change rather than a control room setting, so it's typically decided during job setup based on the resin, target gauge, and required output rather than adjusted mid-run.

Example

When Prime Film Extrusion sets up a run for a heavier 4 mil agricultural film versus a thin 0.75 mil produce bag film, the die gap and drawdown ratio used on the line will differ even if the same die and resin family are involved.

Nuance

Customers sometimes assume die gap directly equals final film gauge, but it does not. The melt is drawn down significantly as the bubble is inflated and stretched, so the relationship between die gap and finished gauge depends heavily on blow up ratio, haul-off speed, and resin melt strength, not the die gap number alone.
