Inconsistent seal strength across a single roll is one of the more frustrating defects to chase, because the film passes incoming inspection and the sealer settings have not changed. The variation is real, and it usually comes from somewhere upstream of the sealing station rather than the equipment itself.
Gauge variation within the roll
Seal strength is highly sensitive to film thickness at the seal interface. If gauge varies along the length or across the width of the roll, the same sealer time, temperature, and pressure settings will produce a strong seal where the film runs thicker and a weak or incomplete seal where it runs thinner. This is the most common cause and the first variable to check with a gauge profile across multiple points on the roll, not just at the start.
Slip and anti-block additive migration
Slip agents and anti-block additives are designed to migrate to the film surface over time after extrusion. If a roll was tested for seal strength immediately after production and shipped weeks later, additive migration can change the surface chemistry at the seal interface enough to measurably reduce seal strength, particularly with higher slip agent loadings. Rolls tested fresh off the line do not always represent how the film seals after normal transit and storage time.
Winding tension and roll set
Film wound too tightly can develop blocking or surface stress that interferes with consistent seal layer contact during sealing, especially toward the core of the roll where pressure has been highest the longest. Film that has sat wound for an extended period, especially in warm storage, can show this effect more than film tested shortly after winding.
Resin lot or layer ratio drift
For coextruded structures, even small shifts in layer ratio between production runs change how much sealant resin is actually present at the film surface. A seal layer that runs slightly thinner than spec due to layer ratio drift will seal weaker even if total gauge measures on target, because total gauge does not tell you how the layers within that gauge are distributed.
How to isolate it systematically
Pull seal strength samples from the start, middle, and end of the roll, and from both edges and the center of the web, rather than testing only one location. Compare those results against a gauge map of the same roll. If seal strength tracks gauge variation point for point, the cause is upstream in extrusion. If seal strength varies without a matching gauge pattern, look at additive levels, layer ratio, and storage conditions instead.
