Almost every flexible packaging spec eventually runs into this question: should this be blown film or cast film? The two processes can sometimes produce film for the same end use, but the way they get there, and the properties that result, are different enough that the choice deserves more than a guess.
How blown film is made
Blown film extrusion pushes molten resin through a circular die, then inflates the resulting tube into a bubble using internal air pressure while it is cooled and drawn upward through a tower. That bubble is collapsed and wound into rollstock or layflat. The biaxial stretching that happens as the bubble expands gives blown film strength in both the machine direction and the cross direction, which is a major reason it dominates bag and pouch applications.
How cast film is made
Cast film extrusion pushes molten resin through a flat slot die directly onto a chilled roller, which quenches it almost instantly. There is no bubble and very little cross-direction orientation. The rapid quench gives cast film excellent optical clarity and a very flat, consistent gauge profile, but its strength is more directional than blown film's.
Where blown film wins
Blown film generally wins on toughness, puncture resistance, and tear strength in both directions, which matters for shipping sacks, produce bags, and anything that gets handled roughly. It also tends to be the more economical choice for thicker gauges and for structures that need to flex without failing.
Where cast film wins
Cast film generally wins on clarity and gloss, which matters for retail-facing packaging where shelf appeal depends on seeing the product clearly. It also runs at very tight gauge tolerances, which matters for high-speed form-fill-seal lines that are sensitive to thickness variation.
Making the call for your application
If your priority list starts with toughness, tear resistance, or cost-efficiency at thicker gauges, start with blown film. If it starts with optical clarity, gloss, or gauge consistency on a high-speed line, cast film deserves a serious look. Many applications can go either way; the right answer comes from ranking your actual priorities, not from defaulting to whichever process you have heard of first.
